It's a bit of fin basically. I'm no expert, but I doubt it would effect the integrity of the casing at all.

The gear selector cursor shouldn’t make contact with any static component other than the dogs that control which gear is selected.
Something is wrong!
Have you tightened up the hub nut fully to pull the layshaft into place?
From the photograph, you may need reminding of the need for a thick enough shim on the gear cluster.

Hi thanks for the reply , I've got the layshaft as tight as I can get it with the m&b sleeve puller , I've not put on the hub nut yet , as regards to the gear cluster shim I thought you only had one standard size ?

However you manage it, the layshaft needs to be tightened fully.
You need to be a bit more specific of where there is anything rubbing if we can help you.
There is a shim between the cluster & the needle bearing but what may have happened in your case is that the cluster has been spun @ some time without being pulled across by the clutch centre nut.
What I really should have suggested is to check the clutch centre nut does it's job & that the cluster is not rubbing when you get to that part.
Sorry. I hope that makes more sense now...

I always suggest dot punching both the gear selector rod and pawl upon gearbox removal so that reassembly is as it was.
New components are trickier. I've had incorrectly machined gear selector rods that would never ever line up correctly and only fit for the bin !
Check the selector rod is full fitted, with correct washers and o rings etc and the selector rod arm tightened up on the top of the casing - this invariably moves the rod and pawl within the casing upwards a few mill.
Check the pawl &. Selector are correctly aligned
Check that the rear hub bearing is seated fully home
Don't worry it's all good fun ...

Thanks for the info I'll take it apart and start again , not sure
If my promblem is the miss match of parts all new not original: yes it's good fun I'd rather know it's not right now then further down the line.

I built a TS1 engine a few years ago using a gear selector form an ebay source. As you are finding, it had metal where it wasn't required and had to be acquainted with Mr Angle Grinder before I could get it to work. Same with the little pawls that locate in the sliding dog, too thick and needed to be filed to fit. On the plus side there was NO play in the selection and it has been fine for a few years now.

Yes coaster I think I'm going to grind as it seems it's only a few mill and the selector cost about £65 , the pawls seem ok there not sitting really tight anyway all good fun ,
